Dry ice, solid carbon dioxide at around -78°C, is used when a shipment needs sustained deep-frozen temperatures that gel packs cannot achieve, commonly for certain pharmaceutical products, specialty food items, or biological samples. Dry ice sublimates directly from solid to gas as it cools the shipment, which creates two specific handling requirements that gel packs do not: the packaging must allow some gas to vent, since a fully sealed container risks a dangerous pressure buildup, and anyone handling dry ice needs to avoid direct skin contact, since it causes cold burns similar to frostbite on contact. For air freight specifically, dry ice is classified as a dangerous good under IATA regulations because the carbon dioxide gas it releases can lower oxygen levels in an enclosed aircraft cargo hold, meaning shipments containing dry ice need correct dangerous goods declaration, labeling, and quantity limits — a supplier or shipper unfamiliar with these rules is a real risk for this specific packaging choice.

Matching the Packaging Choice to the Actual Shipment Duration

The single most common cold chain packaging mistake is choosing a cooling medium based on what is easiest to source rather than what actually matches the shipment’s realistic duration and temperature requirement. A same-day local delivery of chilled goods rarely needs anything beyond a well-insulated box with modest gel pack support. A multi-day domestic shipment to a district outside Dhaka needs gel pack quantity calculated against that specific duration, with a safety margin for likely delays. A shipment requiring frozen, not just chilled, temperatures over more than a day or two genuinely needs dry ice or active refrigeration, since no amount of gel pack quantity substitutes for a cooling medium that cannot reach the required temperature range in the first place. Clear, visible labeling — “keep refrigerated,” “this side up,” a simple temperature-sensitive cargo symbol — costs almost nothing to add and materially changes how carefully a box gets handled at a port, on a delivery van, or at a receiving dock staffed by people who were never briefed on the shipment’s specific requirements.
